// DEFINITION

What is a custom rigid box?

A custom rigid box — also called a setup box — is a non-collapsible packaging structure built from thick greyboard or chipboard, typically 1.5mm to 4mm, wrapped in printed or specialty paper. Unlike folding cartons or corrugated mailer boxes, rigid boxes hold their shape permanently. They cannot be flattened and reassembled. That permanence is the point: the physical weight and solidity of a rigid box communicates product value before the item inside is ever seen.

The rigid box is the gold standard of luxury packaging for precisely this reason. When a consumer lifts a rigid box, the density of the chipboard construction and the resistance of a well-engineered magnetic closure creates a tactile brand impression that no other packaging format delivers. For cosmetics, jewelry, electronics, and premium gifting, the box is inseparable from the brand perception of the product inside.

Custom rigid boxes are constructed using a two-layer process: a greyboard core that determines structural rigidity, wrapped in a printed or textured paper exterior that carries your brand identity. The interior can be left plain, lined with paper, or fitted with custom inserts — foam, velvet, paperboard trays, or molded pulp — engineered to the exact geometry of your product.

At CustomBoxesLabs, we produce five structural rigid box styles — from the two-piece lid-and-base to the magnetic closure hinged lid — in any dimension, with any chipboard grade, wrap finish, and interior configuration. And unlike every major competitor in the USA market, we produce them from a single unit with no minimum order.

// STRUCTURAL STYLES

5 Custom Rigid Box Styles

The structural style determines how your box opens, how it presents the product, and what unboxing moment you create. Each style has a specific use case — selecting the wrong one undermines brand positioning regardless of print quality.

STYLE_01 · CLASSIC
Two-Piece Setup Box
Lid + base · separate components

The foundational rigid box format — a separate lid and base that nest together. The lid lifts cleanly away to reveal the full interior in a single motion. The simplicity of the two-piece format gives designers maximum surface area on both the lid and base for print and finish. This is the most produced rigid box format globally and the correct starting point if your budget is a primary constraint.

Best for: Retail display, gifting, cosmetics, budget-conscious luxury positioning
STYLE_02 · MOST POPULAR
Magnetic Closure Box
Hinged lid · concealed magnet

A hinged lid with a concealed neodymium magnet that snaps shut with a clean, satisfying resistance. The magnetic closure is the defining unboxing mechanism of premium packaging — the moment the magnet engages communicates quality before the product is seen. Available in flush-magnet (invisible from exterior) and visible-magnet (design feature) configurations. The most-requested rigid box style at CustomBoxesLabs.

Best for: Premium cosmetics, jewelry, electronics, corporate gifting, PR sendouts
STYLE_03 · DISTINCTIVE
Drawer Box
Slide-out tray · outer sleeve

A rigid outer sleeve that the inner tray slides out from — like an oversized matchbox. The drawer mechanism creates a progressive reveal: the brand identity is presented on the outer sleeve, then the product emerges from within. Ideal for products where the reveal sequence matters — perfumes, watches, limited edition items. The drawer's printed interior and exterior sleeve provide two distinct branded surface areas.

Best for: Perfume, watches, jewelry, limited edition products, high-end chocolate
STYLE_04 · FUNCTIONAL
Hinged Lid Box
Book-style opening · no magnet

A rigid box where the lid is permanently attached to the base via a spine hinge — opening like a book or a clamshell. Without a magnetic closure, the lid is held shut by friction or a ribbon. More functional than ceremonial — the hinged lid format is common in subscription boxes designed for repeated opening and closing, and in cases where a magnetic closure adds unnecessary cost. Add a ribbon pull for premium positioning at minimal cost.

Best for: Subscription boxes, collectibles, products requiring repeated access, budget luxury
STYLE_05 · E-COMMERCE OPTIMIZED
Collapsible Rigid Box
Flat-foldable · e-commerce ready

Engineered with precision-scored fold points that allow the rigid box to collapse flat for freight and storage, then re-form with a firm snap at the fulfillment stage. Collapsible rigid boxes solve the primary logistical barrier of traditional rigid packaging — they ship at the freight density of folding cartons but open with the experience of a setup box. Critical for DTC brands shipping luxury products at scale without warehousing fully-assembled boxes.

Best for: DTC luxury e-commerce, subscription gifting, brands with limited warehouse space

// MATERIAL GUIDE

Choosing the Right Chipboard Grade

Chipboard thickness determines the perceived weight, structural rigidity, and tactile quality of your rigid box. It is the most important material decision in the spec — and the one most brands get wrong by defaulting to the cheapest option.

GRADE_A · LIGHT
1.5mm
Lightweight greyboard

The lightest rigid box chipboard grade. 1.5mm provides adequate structural integrity for small-format boxes where dimensional precision matters more than physical mass — cosmetic packaging, jewelry boxes, and thin-profile gift boxes where a heavier board would distort the proportions. Print definition on 1.5mm wrap paper is slightly higher than heavier grades due to less substrate flex.

Best for: Small cosmetic boxes, jewelry, thin-profile boxes under 15cm in any dimension
GRADE_B · STANDARD
2mm
Standard greyboard

The most common rigid box chipboard specification. 2mm greyboard delivers the structural performance and weight-in-hand that consumers associate with premium packaging — heavy enough to communicate quality, light enough that shipping economics remain manageable. The correct choice for most mid-to-large format rigid boxes in cosmetics, electronics, and gift packaging. This is the grade specified in the majority of our production runs.

Best for: Standard rigid boxes across all categories — the default specification for most projects
GRADE_C · PREMIUM
3–4mm
Heavy-duty greyboard

Maximum rigidity and the heaviest weight-in-hand of any paperboard packaging format. 3–4mm greyboard is specified for luxury products where the physical mass of the box is itself a brand signal — high-end spirits, watches, bespoke corporate gifting, and collector editions. The substrate's thickness and corner squareness are visibly apparent. Factor the significant weight increase into your shipping cost calculations before specifying for lightweight products.

Best for: Luxury spirits, watches, bespoke corporate gifts, collector editions, maximum perceived value
// PRINT & FINISHES

Rigid Box Print & Surface Finish Options

Rigid box finishes are applied to the wrap paper before the box is assembled — meaning they can be combined. Foil stamping over soft-touch laminate, embossing over matte, spot UV over gloss are all standard configurations.

Matte Laminate

Flat, non-reflective surface. Reduces fingerprinting, creates a clean premium aesthetic. The most popular surface for luxury-positioned rigid boxes. Pairs extremely well with gold or silver foil stamping — the contrast between matte and metallic is one of the most effective premium finish combinations available.

Pairs with: foil stamping · embossing · spot UV
Gloss Laminate

High-sheen reflective surface that maximizes CMYK color saturation. Best for brands with bold, colorful artwork where vibrancy is a primary design goal. Fingerprints are visible on dark gloss backgrounds — specify matte if your exterior is predominantly dark.

Pairs with: spot UV · embossing
Soft-Touch Laminate

A velvety, rubberized surface coating that creates an immediately premium tactile experience. The most distinctive finish in rigid box production — when a consumer picks up a soft-touch rigid box, the sensation communicates quality before they open it. The industry-standard finish for high-end cosmetics, premium electronics packaging, and corporate gifting.

Pairs with: foil stamping · spot UV · debossing
Foil Stamping

Metallic foil applied under heat and pressure to specific design elements — logos, brand marks, border lines. Available in gold, silver, rose gold, holographic, and custom metallic colors. Applied as a selective accent on top of the base wrap finish. Gold foil on matte black is the defining visual of luxury rigid box packaging and the most requested finish combination we produce.

Available in: gold · silver · rose gold · holographic · custom
Embossing / Debossing

Embossing raises design elements above the wrap paper surface; debossing presses them below. Both create a three-dimensional tactile impression that is felt as well as seen — particularly effective for logos, monograms, and structural geometric patterns. Embossing and debossing require a custom die (included in your quote). Most effective when combined with soft-touch or matte laminate base finishes.

Pairs with: matte laminate · soft-touch · foil stamping
Spot UV

A selective gloss coating applied only to specific elements — logos, icons, typography — on a matte or soft-touch background. Creates a high-contrast tactile and visual effect: glossy elements appear to float above the matte surface. Requires a separate spot UV layer in your artwork file, provided in the dieline template.

Pairs with: matte laminate · soft-touch · debossing

// INTERIOR INSERTS

Custom Rigid Box Insert Options

The insert holds your product in place, protects it during transit, and frames the presentation at the moment of opening. Every insert is engineered to your exact product dimensions — never generic.

Paperboard Tray Insert

Die-cut paperboard tray with compartments engineered to your product geometry. Fully printable — interior can carry brand messaging, usage instructions, or pure color fill. The most cost-effective insert option and the most common in cosmetics and retail gifting. Available in white, black, kraft, or custom color.

Best for: cosmetics, multi-product sets, retail gifting
EVA Foam Insert

Dense closed-cell foam cut to the exact negative space of your product. Provides firm, form-fitting support that prevents movement during transit. Available in black, white, grey, and custom colors. Surface can be lined with fabric for elevated presentation. Standard choice for electronics, tools, and fragile products where protection is the primary requirement.

Best for: electronics, tools, fragile products, products requiring firm support
Velvet-Lined Foam Insert

EVA foam base with a velvet fabric lining — the defining interior of jewelry and watch packaging. The velvet surface adds visual richness and protects polished or delicate surfaces from scratching. Available in black, white, ivory, navy, and custom colors. The combination of velvet lining and a magnetic closure rigid box exterior is the industry standard for jewelry gifting.

Best for: jewelry, watches, pens, small luxury accessories
Molded Pulp Insert

Sustainably manufactured from recycled paper pulp, molded to the exact contours of your product. The eco-conscious alternative to foam, delivering comparable protection with significantly lower environmental impact. Increasingly specified by cosmetics and wellness brands communicating sustainability credentials. Natural grey finish; can be surface-colored.

Best for: eco-positioned brands, cosmetics, fragile items, FSC-certified projects
Thermoform Tray Insert

Clear or tinted PET plastic vacuum-formed to the shape of your product. Allows the product to be fully visible from above the insert — ideal for cosmetic palettes, skincare sets, and multi-component products where visual merchandising at the point of opening matters. More dimensionally precise than foam for products with complex geometries.

Best for: cosmetic palettes, multi-component sets, retail product visibility

// INDUSTRY APPLICATIONS

Custom Rigid Boxes by Industry

Rigid boxes serve every industry where packaging is expected to communicate product value, protect high-cost items, and create a memorable unboxing experience. The structural style, chipboard grade, and insert type vary by application.

Cosmetics & Beauty

Luxury skincare, fragrance, and cosmetics brands use rigid boxes to elevate perceived product value at the point of purchase. Magnetic closure boxes with soft-touch laminate and gold foil stamping are the dominant configuration in prestige beauty. Paperboard tray or thermoform inserts hold cosmetic components securely. For fragrance and perfume, drawer boxes create the sequential reveal that the category demands.

Cosmetics packaging guide
Premium E-Commerce & DTC

DTC brands shipping premium products direct to consumers face a specific challenge: the rigid box must survive transit unassisted while delivering a luxury unboxing experience. The collapsible rigid box was engineered for exactly this use case — flat-packed for freight efficiency, re-formed by the consumer at the moment of unboxing. For brands that fulfill through 3PLs, specify collapsible to reduce warehousing cost per unit.

E-commerce packaging guide
Electronics & Technology

Consumer electronics brands — headphones, wearables, accessories, charging hardware — use rigid boxes to justify premium price positioning at retail. The two-piece setup box with a snug foam insert is the industry standard: the lid lifts to reveal the device perfectly centered in EVA foam, accessories arranged below in a secondary compartment. 2mm or 3mm chipboard provides the structural protection required for electronics transit.

Electronics use cases
Corporate Gifting & PR Sendouts

Brand-to-client gifting, influencer PR packages, and employee gifting programs require packaging that communicates value proportionate to the relationship. Custom rigid boxes with unboxing-optimized interiors — tissue paper, ribbon pulls, printed messaging cards, and EVA foam product beds — create a curated gift experience. For multi-recipient programs, specify collapsible rigid boxes to simplify 3PL assembly and drop-ship logistics.

A rigid box (also called a setup box) is a non-collapsible packaging structure built from thick greyboard — typically 1.5mm to 4mm — wrapped in printed or specialty paper. Unlike folding cartons, rigid boxes hold their shape permanently. They are the standard for luxury goods, cosmetics, electronics, and premium gifting because their solid construction communicates product value before the item inside is seen.
CustomBoxesLabs has no minimum order quantity for custom rigid boxes. Order 1 prototype to validate your design and structural spec before committing to production. Most US competitors require 100–300 unit minimums — we do not. No setup fees apply regardless of quantity.
Five structural styles: two-piece setup box (classic lid and base), magnetic closure box (hinged lid with concealed magnet — the most popular premium style), drawer box (slide-out tray with outer sleeve), hinged lid box (book-style, with ribbon), and collapsible rigid box (flat-foldable for e-commerce shipping efficiency). See the style guide above for selection criteria.
1.5mm for small-format precision boxes (jewelry, cosmetics); 2mm for standard rigid boxes in any category — the most common spec; 3–4mm for heavy-duty luxury boxes where maximum weight-in-hand is a brand signal (spirits, watches, corporate gifts). Not sure? Include your product dimensions and positioning in your quote request and our team recommends the correct grade.
Base finishes: matte laminate, gloss laminate, soft-touch laminate. Premium finishes (combinable with base): foil stamping (gold, silver, rose gold, holographic), embossing, debossing, and spot UV. Foil and embossing are applied to the wrap paper before assembly. All finishes are available from single-unit orders. See the finishes guide for full detail.
Standard rigid boxes (two-piece, magnetic, drawer, hinged) ship pre-assembled because their greyboard structure holds a permanent shape. Collapsible rigid boxes are the exception — they ship flat and re-form with a snap. If freight cost or warehouse storage is a constraint, specify collapsible style in your quote request.
Five insert types: paperboard tray (most cost-effective, printable), EVA foam (dense, form-fitting protection), velvet-lined foam (for jewelry and accessories), molded pulp (sustainable, FSC-compatible), and thermoform tray (clear PET for product visibility). All inserts are engineered to your exact product dimensions and quoted individually.
Standard production lead time is 12–18 business days from artwork approval — slightly longer than mailer boxes due to manual assembly required in rigid box construction. Foil stamping or embossing may add 2–3 days. Prototype orders complete in 7–10 business days. Rush production available — note your deadline in your quote request.
